If you have already tried the saw blades it would be interesting to hear how it went for you, I would think that the saw blade would already be tempered and wouldn't machine easily without annealing it first. The problem in that is to re-harden the part you loose some carbon and I have found that the overall quality diminishes. What would happen if you purchased a piece of raw spring steel (you can get smaller quantities from Brownells very inexpensively) then machine your part very easily and without the wear on the cutting tools. After the part is made and polished you can easily color case harden it and have a part that would last year's. This is my personal opinion so please make suggestions, I am open to other ideas.
